Uh, that's weird! Frankly I have no clue what is going on. Did you re-format in FAT16 the SD card before putting the games (to avoid any fragmentation)? Have you tried with another SD card brand?

Hmm seems so unlikely but not impossible. Curious as to what you do/ have used with your uzebox, from the time it is reliable to when it is unstable? perhaps that can shed some light...sucks to have an interested member of the community without hardware
