I think I found the issue. Long story short, the hole actually ignored the tolerances and was exactly the same diameter as the logo in all version. Sorry for that, try those new ones starting with the 50u. I tried the 50u today and its pretty close, just slightly too narrow. I've been testing with ...

What did you say is the tolerance of the cover thats in the repo, 150 micron? Can't remember ...150u or 200u. Lets try again with a few more microns - 120 or 125 maybe? I think I found the issue. Do you think you would use the same video mode you had used in your Castlevania demo or would you start over using a different video mode?
I took all the RAM in mode 3 just for the player. So I would definitely use one of Jubatian's modes that offers much more sprites.
